Decoration Methods for Hats
Hats are almost always decorated with embroidery or a custom patch - not screen printing or DTF. The curved, structured surface of most hats doesn't take flat ink-based printing well. Here's how the decoration options compare:

A Few Things Worth Knowing Before You Order
Logo sizing matters more on hats than anywhere else
The front panel of a standard cap is roughly 3.5 inches wide and 2.5 inches tall. That's your canvas. A logo that works at 10 inches wide on a shirt needs to be simplified or rethought for a hat front. Fine lines, small text, and complex detail get lost at hat scale - especially in embroidery. We'll tell you if your logo needs adjustment before we digitize it.
Structured vs. unstructured changes how your logo sits
On a structured hat, the front panel is stiff and the logo sits flat and reads cleanly. On an unstructured hat, the front panel is soft and can ripple slightly - which gives it that lived-in feel but means very fine detail in a design may not read as sharply. Neither is better; they just communicate differently.
6-piece minimum on embroidery
Our minimum on embroidered hats is 6 pieces - one of the lowest in the industry and low enough to work for most small orders. The per-piece cost is higher at 6 than at 24 or 48, but for a small staff, a client gift run, or a sample order, 6 is very achievable.
Custom patches - woven, leather, or rubber - need to be manufactured before they can be applied to hats. This adds 1-2 weeks to the production timeline compared to direct embroidery. Plan ahead if you're going the patch route, especially for an event deadline.
